Cutting Fluids: Neat, Soluble and Synthetic — How to Choose

The first fork: does the operation starve for cooling or for lubrication?

Every cutting-fluid decision starts at the same fork. Water removes heat far better than oil, so any operation whose limit is temperature — high surface speeds, thin chips, grinding sparks — wants a water-mix fluid. Oil carries extreme-pressure and anti-weld chemistry that water cannot, so any operation whose limit is the tool–chip interface itself — slow, high-contact, high-pressure cuts like broaching, hobbing, honing and tapping — wants a neat oil. The machine does not decide this; the operation does. Plenty of shops run a soluble in the CNC lathes and a neat oil in the broach and the hone, three metres apart.

Some operations legitimately sit on both sides. Deep-hole and gun drilling run dedicated low-viscosity neat oils (Ilocut 1253 at ISO VG 10, Ilocut 334 at VG 14) because the fluid must lubricate the guide pads and flush swarf under pressure; gear hobbing runs neat; sawing runs either. When in doubt, the catalogue’s application column is the referee.

The water-mix ladder: emulsion, semi-synthetic, synthetic

Water-mix concentrates are a ladder ordered by one number that Castrol India prints for every grade: mineral-oil content. It predicts almost everything else — appearance, lubricity, and how the sump behaves.

Reading the ladder is straightforward: move down it — less oil — and you gain cleanliness, wheel life, visibility of the workpiece and usually sump life; move up it and you gain lubricity and rust protection. Grinding lives at the synthetic end, heavy general machining at the emulsion end, and the translucent low-oil grades carry the broad middle. Running the mix: concentration, the refractometer factor, and water

A soluble fluid fails in the sump more often than it fails in the cut, and the three controls are all on the data sheet. First, concentration: every grade publishes an application band — typically 4–10% for emulsions, as low as 1.5–3% for Syntilo NF and as wide as 2–20% for Syntilo 2000 — and the daily check is a hand refractometer: concentration = Brix reading × the product’s refractometer factor. The factor is the trap. Milky emulsions mostly read near 1.0–1.1, but Hysol SL 20 XBB is 1.6, Hysol G 100 is 1.8, Syntilo 9930 is 2.3 and Syntilo 22 is 2.7 — use the wrong factor on a synthetic and a healthy 5% sump reads like 2% and gets over-dosed into foam and residue.

Second, water hardness: each concentrate publishes a ppm window, and they differ sharply — 5–45 ppm (soft only) for Hysol SL 20 and SL 45 XBB, 100–400 for Hysol 6519, 75–750 for Hysol MB 50, 100–800 for Alusol SL 41 XBB. Hard borewell water in a soft-water emulsion splits the emulsion; very soft water in a hard-water grade foams. Third, pH: the range’s 5% figures sit between 8.6 and 9.8, and a sump drifting below its grade’s figure is telling you bacteria are winning. Aluminium is its own problem

Aluminium adds a failure mode steel never shows: staining. The wrong chemistry black-stains die-cast and aerospace-grade parts in hours. This is why the catalogue carries a dedicated soluble family — Alusol — with staining-safe inhibitor systems: Alusol ABF 10 is boron- and amine-free, Alusol B and SL 41 XBB cover mixed aluminium-plus-ferrous shops, and Alusol SL 61 XBB is the high-performance aluminium-machining grade. Neat oils: choose by operation, then check the chemistry column

Neat oils are simpler to run — no dilution, no bacteria — and harder to choose, because the grade is operation-specific. This is the catalogue’s own ladder:

The chemistry check is one column on the data sheet: the copper-corrosion stripe class. Class 1a/1b oils (Ilocut 154, 155, 482, Honilo 980) are yellow-metal safe; class 4b/4c oils (Ilocut 103, 330, 534, 1253, Variocut B 30, G 399) carry active-sulphur EP chemistry that will stain copper and brass. Severe ferrous work wants the active chemistry; anything with yellow metals in the cut or the machine wants the 1b class. That single column prevents most neat-oil mistakes.

A neat oil is used as delivered and is chosen for lubricity - it carries the extreme-pressure and anti-weld chemistry that severe, slow, high-contact operations like broaching, gear cutting, honing and deep-hole drilling need. A soluble (water-mix) fluid is a concentrate diluted into water, and water is what removes heat - so high-speed turning, milling and almost all production grinding run on a water-mix emulsion, semi-synthetic or synthetic. The fork is the operation, not the machine: cooling-limited work takes a water-mix fluid, lubrication-limited work takes a neat oil.

How do I check coolant concentration with a refractometer?

Draw a sample from circulation, put a drop on the refractometer, and multiply the Brix reading by the product's refractometer factor from its data sheet - concentration equals reading times factor. The factor matters because it varies widely across the Castrol range: many milky emulsions read close to 1.0, but Hysol SL 20 XBB is 1.6, Hysol G 100 is 1.8, and the clear synthetics read low against the scale - Syntilo 9930 is 2.3 and Syntilo 22 is 2.7 - so ignoring the factor under-reports a synthetic sump by more than half. Check concentration daily against the product's application band, and correct with pre-mixed make-up, never neat concentrate into the sump.

Which Castrol coolant is right for machining aluminium?

The Alusol family is the aluminium-specific soluble range: Alusol ABF 10 is boron- and amine-free, Alusol SL 41 XBB handles mixed aluminium and ferrous work, and Alusol SL 61 XBB is the high-performance aluminium-machining grade. What water quality does a soluble coolant need in coastal Andhra Pradesh?

Match the concentrate to the water, because every soluble grade publishes a water-hardness window and they differ sharply: Hysol SL 20 XBB and SL 45 XBB want soft water at 5-45 ppm, Hysol 6519 runs 100-400 ppm, Hysol MB 50 holds its emulsion from 75 ppm all the way to 750 ppm, and Alusol SL 41 XBB tolerates 100-800 ppm. Coastal AP borewell water is typically hard and gets worse through the dry months, so a soft-water-only emulsion splits or leaves sticky residues unless the shop mixes with treated water. Either fit an RO/DM source for make-up or select a hard-water-tolerant grade - and re-check hardness after the monsoon changes the supply.

Which neat oil should I use for broaching and gear cutting?

The two catalogue grades for broaching duty are Ilocut 11 - a high-performance broaching and cutting oil for machining gears, with additive technology for steel, stainless steel and nickel alloys, ISO VG 17 with flash point above 140 degrees C - and Variocut B 30, the high-performance broaching and cutting oil for gear machining on steel and stainless steel at VG 22. Both carry active EP chemistry: the copper-corrosion stripe class on the data sheet (4c for Variocut B 30) is the tell that this chemistry will stain yellow metals, so neither belongs anywhere near copper or brass work - that is what the 1a/1b-class oils are for.
